Unless you find an Pilot owner selling some that were special made, wheels exactly like the originals are tough to find, especially the fronts. The unique offset makes it a problem. I've seen some aluminum beadlock fronts very close in offset, but I think Aftershock just had a small batch of them made.

The rear wheels are much easier to find the stock offset, but they usually are drilled for a different lug pattern.  Most suppliers can drill them to match.

Welcome to the Pilot owners club! Most of the upper frame improvements consist of replacing the whole thing with a chrome moly set up. Whether they are still being sold, I don't know. I feel safe in the stock cage, but anything can be destroyed in a bad enough accident, so your desire to improve the stock cage is good. No idea where to add more to the stock cage.

I've run a 600 Rotax with a stock Pilot gearbox with hard use and no problems, but a 583 might be safer bet than the 670. That should be enough go power.

I have an Aftershock front suspension kit on my 600 that I'm happy with. Still using the stock front brakes with no problems, other than the need to adjust them.

Aftermarket seats need to be a narrow model to fit in easily. Make sure to add a skid plate if you switch to protect your ass.

The Team Tech Jet Pilot harness has a bunch more "hold you in the seat" ability, but is a pain to get in and out of. I had one, but switched it out for a set with wider belts that was like the stock set.

Two shocks per side. That's a new one to me. I mis-read it as dual rate springs. The set up I've seen fail were one shock per side, so my advise may not be accurate.

I don't have much experience with 102c, so I can't help with it.

There really is no way to do more than make a guess. I kept melting pistons in my 350 trying to run the same jetting as my friend. They were both pure stock. Put the biggest jet you have in, and if it runs clean, STOP! Put bigger ones in until it blubbers, then jet down until it runs clean.

If you ride hard, change those Progressive shocks. They will break and take out your axle.

If your fuel system with a t shaped plastic piece, like 350s and 400s, made to divert extra fuel back to the fuel tank, it can go bad and stop fuel from reaching the carb.

They can be REAL tough to get out. The ring is supposed to compress into the groove as the stub is pulled out. I've seen all kinds of attempts to get them out. A slide hammer hooked to the cv cup seems to be the best, as you mention. You can lay the trans over and soak the area in penetrating oil  to loosen the rust. You can apply heat, carefully, just don't cook the seal. Tap the cup to try a break the rust loose. Try both sides, because if you can get one out, you can drive the other out.

I've heard of drilling a hole through one of the stuck stubs to push a rod into to push the other side out, although I've never seen it done. Proceed at your own risk with this method.

Big Tom came out for a race at Stone City Ranch that a decent sized group showed up for. Radical, The Shifter, Livewire,  Moskito, PilotHawK, stlracer25, among others. It was quite a showing of some of the more well known group of racers in the community at that time, now that I think of it. It's one of my fondest memories. Here's some pictures of that day.
