Adding a second hose does not seem to contribute much if any more dirt while allowing the air flow of an open element.

Does that require re-jetting you think?

Ok,

As I understand the purpose of the box is primarily to protect the filter from a barrage of dirt/water as well as providing non-disturbed air, like a plenum of sorts.

So is it safe to say that the Ody from factory was designed to work with a certain amount of vacuum in the box? And if so, what would the purpose of that be?
Shouldn't the engine/carb breath as much as is needs to?

Having said that, I noticed lot's of folks modify the box to get more air into the carb. Is this because the simply want more power, or is it because of the vacuum restriction that perhaps was a design mistake?

Along this line of subject perhaps the more experienced members can help clear something I've been wondering.

So, if the air box is replaced with just a stand-alone uni type filter, does the carb need to be re-jetted?

Yeah strange. I found it on page 4-3 (Item #8) on the little schematic. I cleaned that little thing out which was caked with dirt....and no more issues. :D

Glad to hear you isolated it down to the gas tank. I had the very same issue....did everything you did....but I noticed a little black plastic 3 or 4 way manifold on the side of the tank while starring at it. Not knowing what this was I looked it up. The manual calls it a 1 way check valve....and it suggests how to test it to make sure it's working properly. I removed it....gently blew air as the book suggested....and found it was clogged.

This condition allowed my Ody to run for a few minutes then die. And as you described....start up again after a few with the choke on.
Once I cleaned it out....no more issues.

I like having other people press them. They get the crap scared out of them when the cap pops through the other side and all the tension is released.

It sounds as though that may create tension, not release it! ;D

I send out CAD files for laser cutting. I do CNC milling in house. We have a 2 HP knee mill. I am in the process of retrofitting a 5 HP 24 position tool changer bed mill. The CAD screen shots are from a cheesy free CAD software. I used to manually write the CNC programs just getting the numbers out of CAD. Now I use an offline version of the mill's software along with a DXF import feature. I can't do 3D contouring unless I program it by hand, which I have for the inside of our billet intake manifold.

You definitely could use a nice cad cam system like Solidworks/mastercam. Makes things soooo much easier.
I use Pro-engineer for design and Pro-manufacturing for programming. My garage has a small machine shop in it which includes a Tree CnC Knee mill. It has a 5HP motor and uses Cat40 holders...but the tool change is manual. The machine positions itself in a home position when it see's the M06T# value, has an Op stop, I change tools and hit cycle start again.
The additional HP will certainly help, and if you have the rpm you could take advantage of insert cutters if you already haven't.  Is your machine a CAT40 tool holder type?
